PV Lamination Models: Evidence Without a Guaranteed Bubble Reduction

Published curing research supports thermal modeling of specific PV laminates. It does not establish a universal digital-twin reduction in production defects.

What the curing research shows

An April 2024 Polymer Testing study modeled non-isothermal curing of EVA and POE encapsulants and compared predictions with experiments, including measurements within mini PV modules. The authors reported variation in curing across the laminate and implemented a thermal simulation. This is research for defined materials, geometry and measurements.

The result should not be recast as a verified 2026 industry-wide bubble reduction. The work concerns thermal behavior and crosslinking under specified conditions. A claim about production defects, yield or ramp time needs a separate dataset linking a deployed model and process change to those outcomes.

New constructions make process checks important

Fraunhofer ISE’s 2025 research on modules for new application areas describes adapting lamination to different cell and material requirements. It combines modeling with measurements and testing for selected constructions. A recipe should be evaluated against its actual laminate, not transferred solely because two products are both PV modules.

Identify the film grade, glass and rear-layer construction, cell arrangement, geometry and heat-input conditions represented by a model. Changes to those inputs can change its usefulness. Explain the range within which predictions have been checked and the evidence needed for a new construction.

Simulation and an operational twin have different scopes

A thermal simulation calculates behavior from defined inputs. An operational digital-twin proposal adds a question: how does the model remain connected to the machine and product being manufactured? Ask how measurements are acquired, parameters updated and the physical configuration kept consistent with the virtual one.

A visualization alone cannot answer those questions. Specify model version, calibration method, sensor placement and validation cases. If automatic adjustment is proposed, identify the approved adjustment range and fallback. Those records turn a broad digitalization claim into an engineering function that can be assessed.

Validate the outcome being claimed

For temperature predictions, compare measured and predicted profiles at relevant locations. For curing predictions, identify the cure assessment method. For fewer bubbles, define the inspection method, baseline production period, trial configuration and defect-rate denominator. Each claim needs evidence for its own outcome.

Keep model development and production acceptance separate. A model can help process exploration without being ready to control a machine. A trial can identify a promising recipe without proving sustained performance. Moving between those stages should require an explicit decision supported by the relevant observations.

Start with a bounded manufacturing question

A focused proposal could ask whether measured temperatures are consistent across selected laminate locations, or whether a material change remains inside an approved process window. State the question before choosing software. Agree which measurements would make predictions useful and which outcomes require further testing.

The studies support careful process modeling. They do not supply a universal bubble-rate saving, millisecond control requirement or fixed count of monitored variables. For an investment or product change, the useful next step is a documented validation plan for the machine, laminate and claimed outcome.

Frequently asked questions

Do the studies prove a universal reduction in bubbles?

No. They support defined thermal and curing models. Defect reduction needs production data with a specified inspection method and baseline.

Can a model for one film grade be reused for another?

Review its applicability. Material parameters, construction and conditions must match the validated range or be revalidated.

What should a digital-twin acceptance plan contain?

Physical and virtual configurations, input measurements, model version, calibration and validation cases, claimed outcomes and approved control limits.
